Painting the hull with two-component (polyurethane) paints

Painting a hull with 2K polyurethane — preparation, primer, spray and roller-and-brush technique, and isocyanate safety.

The superyacht Lady Lau in Bonifacio

Two-pack polyurethane paints (2K) give the most durable, glossiest and most UV-resistant coating available to an amateur painting a hull. Unlike single-pack paints, they cure chemically once mixed with the hardener, forming a hard, chemically resistant film. They do, however, demand rigorous surface preparation and precise application, because they do not forgive mistakes as easily as 1K paints. This is a job for a patient DIYer prepared to follow the maker's procedures to the letter.

Success is 80% preparation. The surface has to be washed thoroughly, degreased, all defects filled, then levelled and keyed by sanding. The system is built up in layers: primer/filling primer, sanding to smoothness, possibly a high-build coat and more sanding, until the surface is perfectly even. Every scratch and irregularity will be emphasised by the glossy topcoat, so there are no shortcuts.

2K paints go on by spray for the best result, or by the roll and tip method (roller plus laying off with a brush) on a smaller budget and without a spray booth. Spraying gives a mirror finish, but needs a gun, compressed air, good ventilation and full respiratory protection. Roll and tip means applying a thin coat with the roller and immediately, gently laying it off with a brush to remove the roller marks. Several thin coats are applied, with sanding between coats as the instructions say.

The application conditions are critical: temperature and humidity within the maker's range, no dust, insects or wind, and a surface temperature above the dew point. The paint and hardener are mixed thoroughly in the specified ratio by weight or volume and thinned with the dedicated thinner for the application method. The overcoating window matters a great deal — some coatings need the next coat within a set time, or they have to be keyed again. Haste or working in the wrong conditions ends in runs, blushing or craters.

Safety with 2K paints is a serious matter, because the hardeners contain isocyanates, dangerous to the airways and strongly sensitising. When spraying, an air-fed mask or at least a full mask with A2P3 filters is essential, along with gloves, goggles and a coverall. The space must be well ventilated, and the fumes are flammable, so sources of ignition have to be eliminated. Do not take these hazards lightly — sensitisation to isocyanates can be permanent.

After the last coat, the finish has to cure for the time the maker specifies before it is loaded or polished. Small defects (dust, the odd run) can be removed once fully cured by wet sanding at 2000–3000 and polishing. A well-executed 2K finish keeps its gloss and colour for many years with minimal maintenance. Keep a log of the mixing ratios, the thinning and the conditions — it makes touch-ups and future paint jobs easier.

If this is your first 2K job, practise the roll and tip method on a test piece or a less visible part, to get a feel for the viscosity and the pace of work. Plan the job so that a whole coat goes on without a break — stopping halfway along a topside leaves a visible line. Organise a helper: one person rolls, the other tips, which improves the flow and the quality. On a large yacht or where the standard has to be high, a professional paint shop is worth considering.
